Most often seen on the OM651 2.1 CDI (C-Class W204/W205, E-Class W212, Vito, Sprinter).

Why this happens on a Mercedes-Benz

Mercedes' OM651 is a fundamentally tough engine, but it has a well-documented EGR cooler internal failure mode. The cooler develops a small internal crack and starts dripping coolant into the intake — coolant mixes with soot and forms a heavy sludge that blocks the inlet ports, intake manifold and (eventually) the DPF. The same engine uses Delphi fuel injectors in early variants that suffer flow rate drift, causing per-cylinder power loss. Combined, these two faults explain the vast majority of OM651 limp-mode complaints.

Most likely causes, in order

  • EGR cooler internal failure (coolant leak) (very common) — EGR cooler replacement with updated revision. Always intake manifold strip and clean at the same time — sludge is heavy by this point.. Typical UK cost £650–£1400.
  • Blocked DPF from coolant + soot sludge (common) — Ultrasonic clean → replacement only if cleaning fails. Address EGR cooler at the same time or DPF will block again.. Typical UK cost £280–£1800.
  • Faulty Delphi injector (early OM651) (common) — Injector flow test — replace as set if drift is over spec. Updated Bosch injectors fitted to later OM651s are more reliable.. Typical UK cost £380–£1400.
  • Carbon-blocked intake manifold and ports (common) — Walnut-blast and chemical induction clean. Standard at 80,000+ miles on OM651.. Typical UK cost £350–£650.
  • Faulty boost pressure sensor / MAP (occasional) — Sensor replacement — cheap parts, always worth eliminating first.. Typical UK cost £80–£180.

How we diagnose it

  1. STAR / XENTRY diagnostic — full code list. Key codes: P2002 (DPF), P244A (DPF differential), P0401 (EGR), per-cylinder injector codes.
  2. Pressure-test the EGR cooler — coolant loss with no external leak is the giveaway.
  3. Check coolant level vs last service — slow loss over months without visible leak = internal cooler failure.
  4. Inspect oil — coolant in oil rules out cooler and points elsewhere.
  5. Injector live data: rail pressure and per-cylinder fuel correction. Outliers indicate a failing injector.
  6. Read DPF soot and ash mass — over 40g ash = end of life.

Is it safe to drive?

Drivable in limp mode but EGR cooler coolant loss can leave you stranded. Get diagnosed promptly. Urgency: medium.

Bob's workshop tip

If you're buying a used C-Class or E-Class OM651, budget £800–£1,400 for an EGR cooler at some point — it's not 'if' but 'when' on these. The updated revised cooler with better internal seals is the only sensible part to fit. Don't accept a quote for DPF work without an EGR cooler pressure test first — we've seen £2,000 DPFs killed in 8,000 miles by an unaddressed cooler leak.
