A deep knocking noise (especially under load) on a Hyundai 1.6 or 2.0 GDI is potentially the famous Theta II engine bearing failure — a recall-affected issue in many markets. Stop driving and check your VIN against open service campaigns immediately.

A deep knocking noise (especially under load) on a Hyundai 1.6 or 2.0 GDI is potentially the famous Theta II engine bearing failure — a recall-affected issue in many markets. Stop driving and check your VIN against open service campaigns immediately. Most often seen on the 1.6 GDI / 2.0 GDI Theta II (i30, i40, Tucson, Sportage).

Why this happens on a Hyundai

Hyundai-Kia's Theta II GDI engine family (1.6, 2.0, 2.4) has a documented manufacturing defect where engine bearings can fail prematurely. Metal debris circulates through the engine, damages the cat, and can ultimately seize the engine outright. Hyundai-Kia issued a major service campaign in the US (and several smaller campaigns in other markets) covering engine replacement at no cost to the owner — but UK coverage varies and many cars are out of the original 7-year warranty period.

Affected models

  • i30 1.6 GDI
  • i40 1.6/2.0 GDI
  • Tucson 1.6/2.0 GDI
  • Kona 1.6 T-GDI
  • Kia Ceed 1.6 GDI
  • Kia Sportage 1.6/2.0 GDI

Most likely causes, in order

  • Theta II crank bearing failure (recall-affected) (common) — Check VIN for open Hyundai/Kia campaigns first — many cars qualify for free engine replacement. Out-of-campaign cars: engine swap or rebuild.. Typical UK cost £0–£5000.
  • Carbon-knock from GDI inlet valve fouling (common) — Walnut-blast inlet ports — common 60,000-mile maintenance on direct-injection.. Typical UK cost £250–£450.
  • Low oil pressure (failed oil pump) (occasional) — Oil pump replacement — confirm with live oil pressure reading.. Typical UK cost £320–£850.
  • Noisy timing chain tensioner (occasional) — Tensioner replacement — much cheaper than bearing/engine work.. Typical UK cost £380–£750.
  • Fuel injector knock (GDI tick — not engine damage) (common) — Normal GDI characteristic — only concerning if accompanied by misfire.. Typical UK cost £0–£50.

How we diagnose it

  1. FIRST: check the VIN against Hyundai/Kia open campaigns — call any Hyundai/Kia dealer with the VIN. Free engine replacement if eligible.
  2. Listen carefully on cold start vs warm — bearing knock is consistent at all temperatures; tappet/timing noises vary.
  3. Drain oil and inspect — fine metallic glitter in the oil is the bearing-failure tell.
  4. Live oil pressure reading on scan tool — under 0.8 bar at idle = serious problem.
  5. Compression and leak-down if knock is confirmed.
  6. Plan B: get a quote from a Hyundai/Kia specialist for engine swap (often cheaper than rebuild on these).

Is it safe to drive?

No — stop driving and get diagnosed. A seized engine on the motorway is a serious safety risk. Urgency: high.

Bob's workshop tip

Don't keep driving a knocking Theta II. The engine can seize at speed and there have been documented fire-risk recalls on related GDI engines. Always start with the VIN campaign check — we've seen UK owners get free £4,000+ engine replacements under Hyundai goodwill even after the official warranty period.
